I did almost exactly the same thing with light guage steel expanded metal. Used steel because of resistance to bending easy.
As for hole size, I rode Jan. - Apr. last year with NO cover. I think it'll be enough.
I beat my Mtn Lite hard enough to put front idler bolt ends into edge of tunnel on landings ( found during off-season), never broke anything. It's just Not got the setup to handle my 200 lbs...........yet.

Sounds good bro, would have liked a little longer clip, but what is there sounds good. Do another when snow comes @ WOT, interested in what it sounds like then and any performance improvements you might notice.
I bought mine last spring and haven't regretted it a moment. While it won't climb everything thrown at it, it is a blast to ride. When I want to get high quick, I use the backup ....Enjoy your new ride.
I agree, some sound clips would be great. Does look as if it could stand to go further forward under seat, but just an opinion.
