so I did the old exhaust donut test and my 04 warrior and she would not stall so I figured well they must be bad becuase I thought I heard a slight rattle near the footwell maybe a fluff sound and they have 8k miles on them.
I tore it down tonight and found all clamps tight, upright in order and the donuts in actually nice shape. so here is where I am stumped. these donuts had 8,000 miles on them and when I installed them I used high temp rv which obviously helped, but why wouldnt it stall out? I used the same procedure on my venture and it stalled quickly. I dont take jumps or ride hard..sled has 12k miles on it.
what are your thoughts? thanks

Is it leaking at the muffler to pipe joint? Split pipe/muffler or cracked bellows?

crewchief, I am not up to speed with your terms.. are you talking about where the muffler meets the y near the rear of the tunnel? Is there a gasket there? what are the bellows? thanks!!

checked the fiche... there are two other gaskets where the y's meet towards the muffler. #25
Is there a way to test for a leak in this area if I cant hear noise? this is uncharted waters for me as I have not had to mess with the exhaust before. thanks

A: #4-Gasket against the head
B: #1-Bellows or flex joints are cracked
C: #6-Donuts
D: #15/19-Pipe is split or flanges that go against the donuts are cracked
E: #26-is a gasket. I believe that the one on my Dad's Vector is leaking
F: the Muffler has a split in it. check along the seams.
Probability of any of these in order of likeliness (personal experience combined with forum reading)

thanks chief... clear now, but is the only way to test the flex pipes to pull them? I thought they were stainless and supposedly better than the titanium ones. any tips for moving forward? obviously the donuts are fine. and the flanges or ends of the flex and y's seemed fine to me.

the donuts may look fine but when compared to new you will see the wear. if all 4 leak a bit it probably wont stall. at 8000 miles they have done their job. replace with copper donuts.

What r the chances the flex r cracked? I really don't want to undo what I just did. Is there a way to test them without taking them off?

Had to have my pipe welded last year also. Right in the OEM's crappy weld. Manufacturer wanted $600+ for new muffler and pipe. It is a lot cheaper to just weld them.
By the way: Mine will not stall out when I plug the pipes. Also, IMHO plugging the exhaust system to the point of stalling the engine is hard on the flex pipes and gaskets. Add a little winterizer in the carbs and crawl under there and look for smoke with just a loose rag in the pipes. You will find the leak quickly.
