My buddy's 04 warrior has been in the shop under warranty 3 times already for this problem, about every 370 miles or so (give or take a few) The Bushing for the secondary eats the bushing and spits it out the back side on the shaft, in for the 4th time right now, supposedly a tech from yamaha is coming to look at it this time, but i wanted to see if anybody had any ideas..... The 1st time the sled was in the tech from yami told the dealer to just replace the bushing and it would be alright, 2nd time replaced both halves of the clutch, but kept the original helix and spring, third time put another bushing in it, but its still not fixed.....any ideas guys??

Yami Told Them not to put a new helix on but to just replace the halves, also, the shaft has been checked for being out of around, and has also been properly aligned and tightened down. Even when new bushings were put in, when it was reset it was checked for alignment, perfect everytime

If the ID on the helix is wrong that could be the problem. Or if the ramp is off at all it is cocking the helix every time it shifts up killing the bushing.

anythings possible i guess, yami said that even though its out of warranty, since there were 3 other claims under warranty, the will fix it for nothing, and are giving my buddy a loaner for the week.....so not such a bad deal i guess

bushing
i had the same problem but it trun out to be my fault. not enuf tension in the secondary spring. it gets to hot alminum gets and expands and lets go of the bushing. the only thing that holds these in place is lock tite and friction. i would geuss that ether the spring is bagged or a lite sping with not enuf wrap. i was rummig a green spring great for drag raceing but not for the long hale

bushing
I just took my clutch in and they told me the bushing needed to be replaced. They said it appeared to be out of round. I'd been noticing the belt didn't consistently sit at the same height and realized it does not open and close smoothly like it should. It seems to get "hung up" at times. You can see where it rubbed where the helix sits. It actually made the metal "chunky"/rough in spots. I then noticed what appeared to be a crack, but they claim it's all just casting flashings. (I had others in the garage look at it and they also thought it was a crack.)
