Was the sender within spec? I could be a wire issue or a ground issue. Not sure if the RX is subject to the grounding block issue but it's worth a shot....... http://www.ty4stroke.com/viewtopic.php?t=101648
There are a handful of grounding blocks in the harness, some of them like to get warm and 'melt' a little causing a high resistance/open situation. Could be the ground for your fuel sensor suffers a similar fate. You can check the resistance of the sender from the plug in the back of the dash. This will indicate any bad wiring. Test for resistance from the G/B (green with black tracer)wire at the dash, to a good ground. Anything much higher than the sender spec indicates a wiring/connector issue.
