a guy from my area said that he is having wear marks appear on the clutch. He has about 5000 miles on his. He told me you can hear the gear working. Im half deaf so i dont hear anything. hehe. I gotta get a louder exhaust just so i know its running :lol:

I had a vibration on my warrior that sounds similiar to yours.I pulled the winshield off and the plastic trim around it and put 2 rubber shims, under the plastic trim beneath the 2 screws behind the speedo.My rattle started at about the 100 mile mark.The problem appears corrected.

You have to go on a mission to search and destroy rattles one day.
Here is what I have done to fix some rattles and vibrations on mine.
1- Remove hood screens. The hood screans themselves rattle not the screens againts the hood. Use clear silicone and put a bead around the screens, lt it dry and reinstall.
2- Tool Box. Wrap your tools with black tape so they dont touch each other. Some removed the whole tool box. I kept mine in the sled.
3- Tool Box- Remove front screw from where it hold down the lower tool box to the frame. Then get a rubber washer and intsall the screw with the rubber washer back in place.
4- Headlight frame mask- I got some thin light foam weather stripping and put it around the inside of the mask and reinstalled. It hold the mask tightly againts the windshield.
5- There is little you can do to fix the noise in the reduction gear in the 2003 sleds.

Noticed a vibration/rattle noise on the Warrior and put my hand on the windshield and noise stoped.Noise also stoped when I put my hand on the area around the speedo.Also just realized I have not adjusted the idle up yet,my idle is at about 1100.The 4 phillips screws that I could see in the windshield area were already tight.Not many miles on sled yet.The gear reduction does make a pronounced rattle,if you never heard that gear rattle before you would swear something was not right-hood open or closed.
It could be the removable pin that holds the belt guard on. Try slipping some rubber tubing over the handle part were it rests on the guard.While you are at it check the underside of the guard for signs of contact with the clutches.
