Project finished. Extended rails last year to the 144 set up and ran it all year with stock tunnel extension. This year I removed the tunnel extension and fab'd a new tunnel extension, and a tunnel cap(ill call it that) ahead of the tunnel extension. This raised the top surface of my tunnel about 2 inches and game me a nice flat surface to mount my Ski doo XP tank and seat on. Mating the front of the XP tank to the existing tank was probably the most time consuming. Probably took about 50 cuts with a recip saw but in the end matched up with a very consistent fit all the way around. I also finished my undertunnel Magnaflow Exhaust this year as I had to pull the plug on it last year when the snow showed up early. I had both the extension and cap powder coated gloss black to match the tunnel as well. Wish I had a pic of the extension and cap installed without the tank mounted on it. My only real concern now is the clearance between the muffler and track. I may have to drop the suspension down half an inch just to give a little breathing room for the muffler and as to not melt the track to it! lol. The magnaflow muffler sounds awesome. only really gets load when you crack the throttle. I am going to use the XP tank completely for storage by cutting a hole in the top. I will have to seal up where the tanks mate together but that shouldn't be too hard. maybe some low expanding foam will be best for this. I did cut 10 inches off the existing tunnel protectors. I also had to make a 2 inch spacer to help fill the gap between the top of the cooler and underside of the new tunnel extension. I reused the rear bumper and side mounting tubes and also had them done in gloss black. I had this machine out over the weekend and didn't have any issues but I do expect to have some. I would guess with the lighter seat and exhaust, I probably have saved 15lbs. I think I am being pretty conservative here. May use my old muffler for an anchor on my 22 foot bayliner! wow, is that ever heavy. I welcome all comments and advice. Thanks.

my storage issues have been partially solved. I cut out a section on top of the rev tank in order to access the space inside. I put the essentials in there last night(axe, tow rope, fire starter, small wrench case, bungees, etc) and there is still plenty of room inside. One I finish my tunnel rack on the back I should have loads of storage. I took a few pics just to show how much space there is in there.

alot of work you did there, honestly though i really dont like that skidoo seat/tank combo, they really designed that poorly (i mean in general it just looks bad on all the sleds its on) you shouldve kept the stock seat the way it was and utilized the entire rear end of the tunnel since you dont have exhaust discharge there anymore, everything else looks really good, the tunnel extension turned out nice, curious though, i think you might have issues with snow filling up the exhaust pipe if your in heavy powder? even with my tunnel protectors removed my nytro still packs with a TON of snow in that area, and yours will be running even hotter then a stock exhaust system, thats something id watch out for
I know it looks good in your head but once you start getting into it things change and it doesnt always work out the way you see it, you have a solid base there i think for next season you could reconfigure it even better, ditch the storage tank, go with a seat mount like polaris uses and then install some mounting rails and you will have 2 or 3x more storage space then you have now

I really like the set up. Seat is really high, firm, good grip, and i have the 2up seat that i just purchased. no issue with snow clogging the pipe. Ice build up isn't any worse that what it was before I relocated the exhaust. maybe a little better. I have about 20 inches of tunnel space behind my seat now for storage and I have a cargo rack from a Polaris adventure that I will widen and mount there, so storage is not an issue. Snow flap is cut off about 2 inches. sick of having it fold up underneath tunnel when I back up in deep snow.
