Bulkhead replacement

I have done this fix before. I managed to do it without taking apart both sides. I had to use a grinder and recip saw to get the broken half out. Putting the new half in was another story, it took 3men and a baby to try and shoehorn it in. If I had to do it agian I would take both halfs off. I think it would be faster with less chance of breaking the new half. Get yourself an air riveter. It makes it alot eaiser to put in the structural rivets. Do Not use cheap aluminium rivet. You can buy structural rivets (sometimes called tunnel rivet by suppliers in the know) from industrial supply outfits for about 1/3 the price from Yamaha.

It is a pain in the butt to do the bulkhead but do-able by anyone with patients and some hand tools. Good luck and have A BEER
 
We are doing one right now; both sides. We have all the rivets out and its pretty trapped. We are to the point of removing the tank and releasing the top frame. That seems like it will allow the bulkhead to slide out and in. The engine just drops a tad when u unbolt the front. Two other guys in our group have done it in a day. Its just bolts and rivets.
 
I replaced both of mine. i bought the sled wrecked an both where broke, but your right, its a lot of work. i had mine right down to the motor almost to get them out. An defiantly use steel rivets, they are going to hold the tightest, an not want to loosen up in time.
 
Thanks for the replies... unfortunately I am still stuck on one bolt to get the A-arm out. The guy before me had done this befor and rounded out the bolt that is right by the motor through the A-arm!! :o| :o| !! But that is the only way I can see doing it is to take off both sides, and yes I do have the steering gate loose, tank, seat ETC!! This is will almost make a guy go back to a 2 stroke!!
 
we looked at an 04 RX in Waterford MI that had this problem and walked away knowing it would take to long to fix. Good luck hope you get her done in time
 
We finished ours last nite. Took two nights total. Lots of bolts and rivets but nothing very difficult. We forgot to swap the oil tank bracket that attaçhes to the bulkhead until almost together and it was a bear to access the bolts, but otherwise it was pretty relaxing job. The kind you can do with a beer in your hand.
