Crew chief, does this only happen at very cold temps??

If you drill in the wrong spot or too deep and ruin your "works most of the time" relay, please don't come back here crying the blues.
I should clarify what I did with my starter relay. I drilled a small hole (big enough to fit a spray can straw in to) in the top, center. Sprayed it down with WD-40, blew it out with the compressor and cycled the relay on the bench a whack load of times with a spare battery. I repeated once or twice and then sealed the hole with JB weld. I can't recall if I sprayed it out with brake clean or not though..... hmmmmm.
It has worked flawlessly since and it was -27C the one morning on our week long trip. Not sure if these things are carboning up the contacts inside or if it is actually water. At least on the Nytro, the starter relay is easy enough to get to in case it needs to be jumped.
Just remember, mine has been working but I was prepared to buy a new one at the beginning of the season, figured I had nothing to lose by trying it. Your mileage may vary!
