I started reassembling my 05 Rage today after having the front heat exchanger welded due to damage from a thrown stud.
I filled the coolant and pressure tested the system. I noticed a small pinhole leak and decided that the only way to properly weld the heat exchanger was to remove it.
I'm glad the weld did not hold and that I decided to remove the heat exchanger.
The starter cable has been rubbing on the front of the heat exchanger for probably the entire 13,000 miles that I have on the sled and it seems to have been arcing and the heat exchanger was leaking.
You should be able to confirm this possible problem and relocate the wire by looking into the oil filter access panel under the sled.

I have to top up my fluid. I thought it was a poor seal on one of the hoses, but now you got me thinking. I'll be checking my this week. Good Post!

Looks like I'm okay, I did see a spot where rubbing was taking place. I gooped it all up with some hi temp silicon. Messy, but hopefully it won't get any worse. Now if only I could find the leaky hose!

One place to check for a leak is under the drive belt,there is a metal guard that the drive belt sits above.While this guard protects a coolant hose underneath,the hose will rub into the sharp edge of the guard.I was lucky to catch it on my brothers 06 NYTRO before it became a major problem.

Just checked my brothers 06 nytro and the cable was starting to rub on the heat exchanger.Covered the cable with plastic hose wrap.It should take the heat because my boots would be melting on the running boards if it could melt that plastic.

Can the starter be removed without pulling the motor?

On Feb 20th, my last ride of the season, a backer plate on one of the studs tore on three sides allowing the hinged side along with the stud intact, beat on the heat exchanger making a small hole. Thinking I would have to remove the radiator and replace it, I proceeded to remove it. It turned out that the heat exchanger was very repairable and had it fixed instead of buying a new one. I too found where the starter wire was chafing between the motor and the heat exchanger. Not alot but enough to be very concerned. I took some larger gas line and cut it down the center and covered the starter wire. Anyone have a better idea? I don't think you can remove the starter from the filter access door. Had to purchase a new track, a Rip Saw with all open windows and Studs with big nuts. 05 RS Vector ER, 5800 miles.
