Ran into an issue while installing front part of kit on my xtx.
Seems like the two small bushing that butt up on the inside of front shock wheels are too wide and too long. They dont sit inside the wheel bearings...and as a result, the alum arm does not lay flush w the outer side of those bushings. I CANNOT for the life of me get the arms to lay down in the rails....there is about a 1/16" over gap where the wheel collars stick out past the arm. Even when I loosen the front rails all the way out, there is still not enough play in the rail for the back wheel arm to line up for the wheel nuts.
Any others have this problem. Seems like the smaller front kit bushings are too wide.

Yeah....the arm that goes through those idler wheels.
In order..
Bolt...rail...colar w set screw...wheel...small bushing...arm...big bushing...arm...small bushing...wheel.
My issue is the small bushings are too long. So when I put the wheels and colars on the alum arm, and try to squeeze them between the rails to bolt in...the colars are extending out about a 1/16th of an inch past the arm ends...and there is simply no room to squeeze them in place.
The other issue I have is the other end of the two arms that the limter straps go around (in yor pic). There are two cut out holes that star made in those arms. In all the instructions Ive tead, and pic ive seen like your, the alum stock are goes through the lower machined holes. Not mine...I had to push my arm through the front holes...otherwise my two stock bars (axels) would not line up with the rails holes....I spent a long time trying to solve this issue.
Good news is...I got the rear linkage hooked up. My support plates are completely different looking than the plates in the directions...but they still fit.
I'll have to call Robert tomorrow

I had a similar issue when I installed mine. My front wheels were the wrong wheels and the bearing race was wider then OEM wheel bearing races which resulted in what you are experiencing.

If memory serves me correct I thought the 2 aluminum spacers with set screw in them accually had a machin lip in them that had to go a certain way up against the rail to seat properly. But I could be wrong.
And basically on the front shaft the new aluminum bars you have only had one set of holes in them ? Where mine have 2 holes kinda cut into each other? So when you put it all together your bolt holes line up ?
It almost sounds like you had a Monday morning or Friday afternoon kit. Lol
Best bet is call Robert. I had to a few times when I did mine. He’s very helpful and friendly

I wondered that. I put SkiDoo idlers all through my skid last yr. When I was looking at everything, it seemed like those small bushings should be set inside the races further...but the inner race seemed to wide to allow bushing to sit inside the wheel further. So I took an oem wheel and tried that...but same result.

My alum bars have those two machined holes in them aswell. I can’t seeusing the front hole on the front strap shaft will hurt anything. If everything lines up it should be good to go.
Now the only other thing I can think of is maybe Yamaha had changed a few things on skid from year to year.
I know my skid the torsion springs accually bolt to skid rails just in front of idle wheels BUT on old xtx models the Torsion spring bolts to rail. In behind the idle wheels.
Maybe it’s something like that.

Could be. Mines an 09 and torsion blocks are bolted to rail with the idlers.

Ski Doo rebuildable bearings 6205.
Bushing next to bearing is the small Star bushing. It looks like the bushing wants to slide into the inner race to meet the wheel collar sleeve coming from other side...but it will only butt up to the face of bearing inner race. If bushing would slide in, then everything would fit nicely and sit flush in rail. Im not convinced that bushing is supposed to contact inner sleeve....because oem set up didnt. Had the bushings in vise to cut 1/16" off each one......but my inner voice stopped me and softly spoke the patience in my pee brain...lol

I assume that is the issue, but I’m not clear on how this extra width was working prior to the star install...

You were 100% on that. I installed 6205 bearing on all my ski doo idlers. OEM bearings were 6005. Stockers are not as wide as aftermarket ntn's. That was the problem
