Buddy noticed this while I was showing him my fuse issue. Never hit anything on that side life of sled. Nothing else is bent. Just miles and stress it ripped left front upper a arm mount right out. Keep an eye on this.

Wow, that is not a welcomed sight. I just checked the AC forum and cannot find any cases of this happening there. I did see a post from a guy who went 25,000 miles on a procross chassis with no chassis issues at all. He did experience exhaust valve recession and reverse actuator failure, but nothing else.

That just seems like an odd place for a failure but it obviously did. It seems that something would have to hit it high up on the spindle or control arm. I was looking at mine this morning as I'm getting it ready to go into storage. If a bunch of stuff was stripped away from that area, it looks like a good welder could do a good job of repairing that or is there 2 different metals there? Maybe there's even room for some bracing on the backside of it. It's hard to tell without taking it apart. Anything would be easier than replacing the head assembly.

From the photos, its clear that no other damage is present. As you mentioned, nothing else is bent. It leads me to think you may be bottoming your suspension too often. On rare occasion it is ok, as this confirms the right suspension settings. When the shock stops absorbing the impact, the chassis takes over, and hard stops transmit big loads everywhere. Imagine striking that a arm mount with a 600 lb sledge hammer traveling 60 mph!
Nope. Those shocks do not bottom on anything. It is from small movements bending over 15000 mi and then failing. Wait and see. That bulkhead is sheet aluminum. The mount is held on by two small bolts. I see I could have seen old crack if I would have looked on inside. This is what it would look like on inside. Bulkhead is cheap and I have had it off once already so not a real bad job.

Yup. I see what you're saying. Over 15,000 miles, it flexed around the edge of that mount until finally the aluminum work hardened and broke away. Maybe the other side is not far from doing the same thing.

did you replace the bulk head when you did damage to a arm and lower sub frame? if not Was this on the same side as the a arm you replaced? No was the right side. Bulkhead was fine. That was a big hit and bulkhead was not affected. That’s why I believe this is a stress failure that just takes a lot of miles to happen and it will happen again to others eventually but not all. Just depends how you ride. Are you going to repair the current bulkhead or get a new bulkhead and then reinforce the new one before install? Or just install a stock new one? It would be cool if you found a way to reinforce it and then sold kits. Like the kits you can get to reinforce the ski- foo rev nun’s.
New one is here already. Yes plan to make a reinforcement so it won’t happen again.
