RX1 Regulator / wiring issues

This electrical voltage issue is challenging me, to say the least...
The self-dia warning lamp has given me the "wrong voltage" code for over a year now. Within 5 mins of starting the sled, it would come on and when it did, I'd loose hand/ thumb warmers completely. Sled still worked fine and charging system was working.
Oddly, after an hour of riding and maybe a couple of shutdown and restarts, the warning lamp would not come on and the hand/thumb warmers worked great. Sled seemed fine.
Recently though, the sled abruptly (travelling 60 km/hr on a trail) started bogging down (very little engine power, but enough to move) and I lost both sets of headlights and tailights. The dash display was flickering in and out but remained on, until the engine quit another 1/2 km down the trail.
At this point there was absoutely no reaction at the starter. Battery showed 13.2 volts.
Found the starter to be locked engaged. Appeared to have been stuck on. Removed, cleaned, inspected, tested and re-installed...now it starts atleast.
In the shop I started testing and have checked off as good, the following: starter relay, all fuses incl 30amp main fuse, all relays under right foot holder, ignition coils, and other wiring couplers.
I have replaced the battery (it failed load testing), stator, regulator and all headlights / taillights.
As mentioned, after cleaning up the starter the sled will run, but very poorly. However, when I remove the output plug from the regulator, the sled runs fine. This is what led me to replace the regulator. Same thing with the new one.
I found a ground wire chaffe at the nose cone and repaired that (it came from the output plug) thinking I had nailed it. Same issue. Unplug reg - works fine. Plug in reg - bogs down and really rough idle.
Please offer a suggestion of what step to take next. I'm unsure whether the CDI unit could be compromised.
