Boss seat styrofoam??

I was looking at a Boss seat today and it would be so easy to cut out whatever shape you want and just take it and have it upholstered. It's just like a poly-styrofoam packing material. I even took one by an upholstery shop and he said the same thing. He said to find a block of it, use a turkey carving knife to shape it and bring it to him and for $200 he would do whatever I wanted for covering it. Is there anybody out there that knows where to get something like this. It can't be that hard! It's a type of styrofoam with material over it! Period! Unless they are making the styrofoam themselves........they can't patent it, and you could surely get it from the manufacturer. Just an idea. It's crazy they are 4 months out and charge $580. Please don't post crap about a patent! It's styrofoam with material over it. You can't patent that and have a leg to stand on in an infringement case. Any ideas?

Here's the place I was going to use. You will need several types they sell and build it up so there is a soft section for your A$$ and crown jewels on top. All of the foams you choose need to be closed cell.

I am currently doing just this two words water noodle!!!! It is the same as my wifes 02 rmk boss flattop high rise. the seat I am building is flush with my gas lid and drops off at the rear like any flattop. I will be building my own cover also. I went with strait exhaust so needed something that looked better than all the boss seats for RX1!!! Into in about 60.00 all said and done
 
I built a seat using pool noodles. Ran them thru the table saw and squared them up, then glued them all together. It was cheap and light but in the end it was way too hard, uncomfortably so.
 
I had an old seat lying around and mounted the top 2" of the soft foam to the noodle Will post a few pics after covered this weekend!!!
 
The only problem with the soft foam from the stock seat is that it is open cell and takes on water. As long as no water gets in there you should be ok but once they get wet they just get heavier and heavier. The closed cell foam is the key. That foam by mail place has some really good choices for foam.
 
Boss uses two types of foam. The lower foam is a dark grey styrofoam quite light and strong. They buy it in pieces the size of vw's. The upper foam, the foam your arse sits on, is pressure molded by boss and injected at certain durations for firmness. Its pretty high quality memory foam but could still be found. Its pretty much the same as what the manu's use. The patent that Boss has says open cell foam on top of closed cell foam. There is NO patent infringment for building something for yourself, only if you plan on selling for a profit. I built a seat once using foam sheeting from Home Depot where I glued layers and then glued the open cell on top of that. Seat weighed 2.5lbs a lot lighter than a Boss. Its quite easy and you could then take it to an upholstery shop to get covered. They are no way going to get it to look anywhere near as good as Boss. Alex at Boss is a master of stretching the seat covers tighter than a nuns thigh. But you could save some weight and money to make up for the look.
