my copper gasket leaks. going to try to file smooth. I really dont want to carry sealant with me in case I need to pull the muffler trail side...

My copper gasket also leaked when used with the stock muffler or the stock header.
I installed the evo quiet can with the stock header and it still leaked.
Then i installed the slp header with the evo quiet can and it does not leak anymore.
I think the heavier flanges on the aftermarket pipes and headers do a much better job sealing with the copper gasket

I've got the muffin works. It seems pretty tough...too tough. I wonder if there is a better alloy that would conform to the imperfections better.

It's too thick. There is no benefit to it being that thick. I switched to a thinner copper gasket. If anyone wants a cheap muffin works version, send me a pm.

I don't think thinner is the solution. If the mating surfaces arent flat, then it's not going to seal unless the gasket material has forgivenes.
True, but I'm not saying thinner is a solution to leaking. There is just no need for it to be that thick. Thinner might have a little more give but I noticed that thick gasket just takes up more room with no benefit. I've used a bunch of exhaust and in some cases the thicker gasket, combined with thick exhaust flanges makes the bolts to the muffler barely long enough. Not a big deal to get longer bolts, but my point was....there is no reason or benefit to make them that thick. I opt for thinner copper gaskets.I don't think thinner is the solution. I think if anything the copper alloy should be softer and maybe more pliable, most copper that I have seen out there maybe to hard to conform to the mismatch of the pipes and manufacturing imperfections.

We will certainly look into some different options before we replenish our gasket inventory for next season. I agree that the stock flanges do have imperfections and the copper doesn't adhere to those as well as the stock gasket. That's why we have recommended flattening the stock flanges with a file and using a copper permatex to ensure a good seal. Both the thinner gasket and a softer copper alloy are good suggestions. However, a softer alloy may come at a higher cost, as well as using a non-typical thinner material. But we will absolutely look into it.

My copper gasket was supplied by EVO powersports when i purchased my muffler.
Originally the gasket was very stiff and hard.
I have noticed that with repeated use/heating it is now very soft.
I actually have to be careful not to bend it when i disassemble the exhaust
Not saying yours will soften up over time, just letting you know mine did

That's what happens when you heat copper pipe aswell! Your annealing it. May be good idea to hit the gasket wit with a torch for while !

I have the Hurricane copper gasket. Muffler has been off several times and I can't hear a leak when used dry.
