I put a stud through one once and I had it welded. A guy used a wire welder and welded the hole shut. It lasted for several years. Consequently, I do not have a clue on the cost.

I put a stud through the heat exchanger on a 2004 Warrior. I used J. B. WELD to fix it, as was suggested on this forum, and never had any problems after. That is why I now run a Ice Ripper track. At the time I was told labor and parts would be around $1600- $1800. Yamaha's front heat exchangers are junk and don't have the fins on like Polaris does to prevent these types of problems.
I also have holed heat exchangers on my RX-1 and my SX700, I cleaned the area JB welded a small screw in the holes and then added layers of JB weld over that. I have fixed over 9 holes this way and have never had a problem. Replacement involves a lot of tear down and is actually part of the main structure of the sled and can never be replaced with the structural rigidity of the factory rivets. I even had a dealer tell me the replacement on the 700 would cost more than the sled was worth. $5 of JB weld and 3 hrs of my time and it has run like that for 3 yrs and over 3000 miles.

Thanks every one, I will pass this information on to the owner of this sled and hopes he makes the right choice and tries fixing if first.
