Not sure if I could help you there, but would love to see some pics of the plane. Thing must be huge...... Okay, after re-reading it, I now understand that you're building a real airplane. I was thinking a R/C plane at first. My mistake.

Yes I am thinking of using the engine for a real plane. At this point its only an idea but I've always liked the way Yamaha's held up. Here is some info on the plane. http://www.flyhummel.com/hummel_bird.htm
I have flown one with the ½ VW engine, it sure would have been nice to have more power available. There are a few problems with using this kind of engine on an aircraft. Weight, cooling, reliability, and the maximum RPM you can turn a propeller. Not much more then about 4000 RPM.

with a 4000 rpm limit you might want o look more toward PWC engines. they are a bit lower reving than snowmobile engines.
snowmobile engines with or without gear reductions shoot for about 8000 rpm.
you might try a harley engine for a direct drive, or any MC engine whith an integral tranny left in one of the lower gears, maybe strip out the un needed gears later once you know were you like it
I bet there are people who have already turbo'd the half VW. that might be you best bet

Asrx600guy, The 4 grand max rpm for the prop is a limiting factor when deciding on an engine for a plane. They have been using Rotax 582, 503, 477 with 2:1 gear boxes or belt drives on them for years. I have flown a few planes with 2 strokes, really not all that bad other then everything we all know that sucks about 2 strokes. (exhaust system, fuel burn, burning plugs, reliability , and that they burn so much F.cking gas)
I'm not looking to use all 80hp that the phazer engine is capable of producing (lets face it how long would it be able to hold together? 1000 hours?) The 582 rotax is only rated for 65 hp and a maximum crank rpm of about 6800. If it was possible to get about 50 hp out of the 500 yammi with a max propeller rpm of 4000 you would be in great shape! If it were a perfect world I would love to have an engine capable of 50hp @ 4000 for 5 min (take off and climb power) and 40hp as a cruise setting. In that little plane it would get off the ground fast and probably cruise all day at 120mph! Not bad for a little 500cc.
What do the dyno specs look like for the 500cc 4 stroke? What kind of power is it making at such low rpms? Does the clutch primary turn at 11,000 rpm too. If not whats the gear box ratio?

Try a BMW motorcycle boxer engine, mostly what is known as an "OIL HEAD" engine(produced from 1994 to now). Early oil heads of 1100cc had 75 to 85hp and the latest versions have 100 to 122hp. The boxer design may be a better fit(it's an air cooled opposed twin like you already have)and it has fuel injection for altitude fuel mixture adjustment...BTW the bmw design originates from early aircraft engines that they made in the early 1900's(hense the 4 quadrent logo)
