I removed my tunnel protectors to try and reduce the ice build up. Well to get at the front rivets I had to removed my trail tank to get to the heat shields exhaust etc... to drill out the rivets holding the front of the tunnel protectors. That was the easy part!!! Getting that trail tank back in was the hard part... man does it fit tight. Well, I searched on here for some helpful hints and didn't find any... so here is what I found to make it easy!
Get the tank started with brute force. Then use two 2X4 or 2X6 and a small car jack. Place one board against the mount for the back of the silencer (muffler) and one against the tank, place jack inbetween boards and it will push right into place.
Mine was so tight there was no way I could have gotten the last 1/4" so that the seat mount bolts would line up.

Was yours new? I didn't do the original install so I wonder if they expand after a year of use? I also noticed that the inserts to bolt on the center piece of plastic (fits around the gas cap) were not in the right spot and the dealer that installed the tank had to ream out the holes in the plastic to make it line up.Daranello said:Mine just slid in
So my personal experience with the trail tank isn't that great. Fit wasn't to great. I had no wire binding or anything else in the way, it was just to tight in the upper corners on both sides.

After looking at those pics I may take mine apart again and try some trimming. The gap between my seat and the tank is wider than in those pics. I may take my seat off and trim some of the tank where the front of the seat hooks, then I can move the tank back. But, before I try that I better check and see how the front (hood) plastics line up with the inserts in the tank.

I was just talking to a co-worker that I snowmobile with and he says why didn't you notice the gap last year. Well, I don't need to modify anything. I forgot... all of this is covered up by my tank bag!!!!! Since I really like having a tank bag I am not going to worry about the 1/8 to 1/4 inch gap!!!!

Did you roll your sled at any point? I rolled my sled a couple times and my tank also fit super tight. By buddy who hadn't wrecked his sled said his slid right in, no problems.

Nope never been rolled but, from the post in the link above it sounds like they did a re-design. Maybe I have one of the first ones made?
best to remove the upper steering post frame around the tank, put the tank in place then tighten the upper post frame down. the tanks stretch with vapor build up, heat, and sunlight. alot easier to put them in when they are new, then to reinstall a used one. ski

Ya that's what I was thinking that the re-install was more difficult. The jack did the trick. Now I wonder if there is a way to relocate the inserts that the plastic secures to? I really like what the guy on hardcore sledder did so I used a dremmel and trimmed my center plastic and added some trim. I found door trim at walmart for 2.37 that looks great. I'll take some pics tomorrow and post.

As you can see I really didn't need to trim out the center plastic because my tank bag covers everything. I also put some clear vinyl over the center plastic to keep the tank bag from rubbing directly on it.
