I was riding last year and my headlights suddenly went out without any warning. I checked the easy stuff, including bulbs, fuses, and relays with no luck. Had all the body work off and inspected the wiring and there were no apparent chaffing. Anybody had this issue? Any suggestions?
Thanks in advance.

Even if the high low switch or headlight relay quits working the low beams normally will continue to work. Do you have tail lights? If not there is a problem with the load control relay. If you have no headlights at all but tail lights work then check the output voltage at the #57 fuse. If it has 12 volts out at the fuse then there most likely a wire issue from the fuse to the high/low relay. If there is not and the fuse is good then the load control relay or it's wiring has an issue. Start by probing the fuse to determine if the problem is before or after it. If you don't have a volt meter a test light will work. A common problem area for wire rub that would affect the lights is under the steering post.

I don't have a manual handy a dining the garage. Can anybody easily point out which relay is the load control?

You need to look at the wire color coding to determine which one is the load control. the load relay will have Red, Brown, White and Brown/Blue wires.

Okay, I don't have a meter or a test light... I swapped the fan relay and the load control relay and the problem is still the same. High beam light on, tail light on, no headlight. I pulled the wires back under the bars, there was a little chaffing on the outside cover, but all wires appear untouched. Ideas? A 30 pack to anybody to anybody who wants to come fix. Haha... Getting tired of chasing my tail.

I unplugged the handle bar switch, no change, high beam indicator is still on.

The high beam indicator works? what is your location?

Newport Maine. The high beam indicator is always on, regardless of dimmer switch position or even being plugged in.

you really need at least a test light. They are inexpensive and you can pick them up at some hardware stores or places like Autozone.

Do you have HID lights installed or the stock Halogen bulbs?

i know, working without a meter is like riding in the dark. Haha... Mine failed a few weeks ago and I just haven't replaced it yet. I had 100/55w standard halogen bulbs in it when the issue occurred.

If the high beam indicator is on you should have power to the high beams. The indicator is fed power after the high/low beam relay. There is a splice after the relay that splits to the indicator and each light. The fact that it stays on means the High/Low relay is stuck in that position. With no power to the relay coil (unplugged dimmer switch or switch in low beam position) the low beams should be powered so it sounds like the high/low relay may also be bad. Unplug the high/low relay and use a wire to jump between the blue/wh and dark green wires to see if low beams work. look at diagram above for connector wire positions. start sled to check

Thanks for your help grizztracks. The boss has told me that I'm done running the sled inside tonight. Going to grab a multimeter in the morning and give it another go.

Okay, back at it today. I picked up a meter and tested voltage at headlight fuse and it's good there. Replaced load control relay with a new one and jumped low beam (blue w/white stripe to dark green) and still no luck. High beam indicator is still on! I can't see where the darn wires go from there.

I'm getting close to an electrical fire and insurance claim... (Joking of course, but it's an exciting thought at this point.)
