2022 Expedition Extreme 850
I blew my track and trying to remove my chaincase to take out driveshaft. I took out all the bolts that hold the chaincase cover on and removed all the necessary bushing stuff, brake disc etc. I can get the cover off about an inch and then it is stuck. Then the small gears fell out of place in the housing and the cover won't go in or out.
How do I take the cover off? It seems like it is stuck on the jack shaft. Maybe the reverse is causing something to be stuck? Am I missing something here?
Any help would be appreciated.

How about the locking collar on the upper shaft? Speedo side bearing? OH, sounds like your reverse forks are catching, move the linkage on the left side of cover. Push cover all the way on, push down on linkage, it should pull out around an inch, then wiggle the bottom of cover towards the front of sled, then pull off. You have removed the little screw from the reverse gears on the outside of case?

dont be afraid to give some taps with a soft face hammer, they can get a little jammed.

I thought the reverse forks were catching and I can't push the cover back on because one of the small gears fell out and jammed inside. Yes, I removed the locking collar on upper shaft and the little bolt on the outside of the case.
I guess if the reverse fork is catching the case won't come off?

I have an extra cover in my shop (big hole in it), i'll take look @ it in the morning. See if there is a way to take linkage shaft out.

ok Pete, I checked my extra cover, there is no way to remove the fork. @ this point I would try a long pry rod or punch to try to get the fork to release, maybe move the rev. gears out way somehow.

Thanks Indy! I just got home from work (lots of miles on the sled today). I am heading into the garage and will try to tap the fork to release.

Disconect the reverse linkage and unbolt the bellcrank from the chaincase. It won't swivel far enough to get the fork past the gear unless you do. Don't hammer or pry, no need to.

Yep, I have removed my chaincase before with no issues...until now. I went to yank on the cover and the fork was still hooked on and the little gear with the spring fell down and seized everything. I had to use a large screw driver to pound the little gear out of it's place. Once that happened, I couldn't get the cover back on close enough to allow the linkage to move. After playing around with it and using "finesse" instead of force....it came off! (Yes, the linkages were disconnected).
Last night I was ready to light it on fire and walk away.
