Lots of work to find nothing. That really sucks!
Rotor side that hits up against the bearing isn’t worn causing that shaft to be loose!
Usually have to use a ratchet strap to squeeze that tunnel together so that you can put that clip on the rotor, so that whole shaft end to end has little clearance!
Does that spring clip have to go on a certain direction to keep it from spinning off? Not sure about that but I have not had a problem with them either!
Is there a washer or spacer missing under those gears in gearcase, making that shaft loose?
Just throwing questions your way to try and help think this through!!

That wedge needs to be installed further into the shaft.
Well that depends. The early version ones had to be in further. The newer ones can hang completely out where the flats are completely exposed. He added length to them.

Brake needs to come off. That bearing is not seating into the brake caliper for some reason. Is the bearing failed? Is caliper where bearing seats cracked? After you figure out what’s going on. When installing the caliper and 3 bolts be sure you get shaft centered in tunnel hole. Do not install the wedge until you spin the track and verify the brake is not wobbling and brake/ bearing is squared with tunnel. Then wedge last.bearing moves out just a bit to where u cant see groove for clip

Did not know that. One way to find out. Pull wedge and check length on outside of shaft and see where it would be inside shaft.Well that depends. The early version ones had to be in further. The newer ones can hang completely out where the flats are completely exposed. He added length to them.

i put everything together but left out the shaft saver, i have herd of gyes ratchet strappin tunnel together i dont have to do that bottom chaincase gear has slight play, looked up parts diagram there is no spacer down there
Did caliper side bearing ever fail? Maybe groove is tapered. Man I can’t believe that Spiral clip came out. Take a close up pic once you have it in. Bearing OD should be a interference fit to caliper. Heat is how I get them in and out.

Or that bearing inside the caliper housing is cocked or not seated ALL the way in? The only way that circle ring clip goes in and says in is IF THE bearing is fully seated correctly. So ????
