here's another possible scenario ive considered with these sleds...the tunnel icing..well if a chink lets loose and whips around and hits the heat exchanger...the dent could prevent proper flow!

after checking thermostat, fill unit up and park it on a hill overnight, pointing upwards. Shake it around a little but leave it overnight. Be sure your fan is working. They will under the right conditions overheat from time to time. Low snow, ice daming in front bulkhead cooler. I got knocked out of the Iron Dog race due to overheating. A stick went through the cowling, nicked a coolant hose off of the carbs. The stick actually scraped bark into the hole of the carb coolant line and plugged it up...

I've never heard the fan run...but I also don't no how to check it. Hopefully the dealer will look at that.

I have the K&N's and they are brand new...less than 250miles on them. They look brand new (clean).

Agreed...Not to mention the front heat exchanger is too small/narrow for the amount of heat these sleds produce.
 
UPDATE...I forgot to add this from my experience yesterday. When I pulled over the last time (overheating) I shut the engine off and let it cool down a bit. The coolant was spilling into the overflow container and also spilling onto the ground. When it was cool enough I cracked open the radiator cap and it made a horrible hissing sound and bubbling sound. When that happened all the coolant in the overflow container drew back up into the radiator leaving nothing left in the overflow. What does this mean and is it normal?
 
What did it look like in there when you pulled the cap? When you pulled the cap it just sounds like the system holds pressure and was boiling the fluid. I had a gritty gunk in there when I opened mine up.

Honestly it looked somewhat clean with one exception...There was some white filmy particles.
 
Order of troubleshooting: check for air pockets, check thermostat, pull rad to flush, lastly check water pump. Simple fix...I have over 7000km on two of these sleds in ALL conditions-never been an issue.
