Aftermarket Header Reliability

How did you go about porting the stock manifold?
Short and long carbide cutter bits with air die grinder, nothing wild done just opened up ports at head to gasket match, then tapered inwards for a good transition as far as i could reach, then the cabinet sandblaster to make things "look" stock.

All this exhaust talks gets me thinking Yamaha and Cat left some easy power on the table.
An improved manifold along with higher flowing muffler could add 15-20 without adding any additional boost.
A header and higher flowing muffler with a low-tune(13-14lbs) and you have yourself a 260HP machine.

I think that could easily be done by Yamaha. We just need someone to come out with something to beat the sidewinder stock first...

Only thing i can say is..there is a noticible diffrence between my two sleds, ported one is 2021 riot 9000 and my other is 2017 rtx se, same tunes both,same mufflers both, comparible tracks, 1.6 vs 1.5 inch, diffrent clutchs between the two brands, but pretty close apples to apples, the riot pulls harder, reaches tripple digits easier, seems no end to the pull...and this is at close to 7000 feet of elevation, only diffrence is one ported one not.
 
Did you have any "coaching" on this to know where (inside) to remove material and where not to? Were you concerned about getting wall too thin any place (setting it up to crack)?
I know Hurricane has this on their website for almost $1000.

Hurricane states that huge gains found from their stock manifold porting, aren’t from port matching. They actually cut it apart to change tube directions internally, and weld it back together!

Right, the passenger side port doesn't have a nice flow path.

I didnt go nuts, just basics, learned long ago that velocity trumps volume in most cases. Speeding up air and giving it a ram efect, was not reinventing the wheel, just improving apoun it. Have ported on heads, intakes, exhaust for deckades, yes if not carefull you can get thin. Live by the old atadge from central wisconsin " if ya aint cheatin ya aint competen"
 
I have had the Hurricane extra clearance header and Hurricane header PM tune on my sled for three full seasons of trail riding and now into my fourth. I have not encountered any issues with it. The sled was a rocket on the stock manifold PM tune bundle so it was hard to really know what kind of performance boost or not it gave to my sled.

Today I got to race a SW set up exactly how mine was before the header[I advised him on gearing and clutching]. I run an unstudded 141 x 1.75 Back Country and the other SW has a 146" X 1.6 track without studs. I have my sled setup for trail riding with a ultra low engagement so its not optimum for drag racing.

We raced the sleds back to back multiple times both of us with the 300 selected.
The results were consistent in that my Header tuned sled easily walked away form the PM stock manifold tuned sled...especially in the first couple hundred feet. We only raced for 500 to 600 feet as there was no need to go further.

I think it's one of the best features of header tunes - they spool quicker and have noticeably more power especially down in lower to middle RPM.
The benefit of making more power at less boost is a good thing - less cylinder pressure, less heat, lower IAT = less chance of deto and better tolerance to poor quality gas.
 
That back country 1.75 is a nice track Bob. I like the rigid lugs. I don't think the new 1.6" Cobra is equal in that respect. There's no way a non header sled will hang with a header tune all things equal.
