Aftermarket Header Reliability

How did you go about porting the stock manifold?
Short and long carbide cutter bits with air die grinder, nothing wild done just opened up ports at head to gasket match, then tapered inwards for a good transition as far as i could reach, then the cabinet sandblaster to make things "look" stock.

All this exhaust talks gets me thinking Yamaha and Cat left some easy power on the table.
An improved manifold along with higher flowing muffler could add 15-20 without adding any additional boost.
A header and higher flowing muffler with a low-tune(13-14lbs) and you have yourself a 260HP machine.

I think that could easily be done by Yamaha. We just need someone to come out with something to beat the sidewinder stock first...

Only thing i can say is..there is a noticible diffrence between my two sleds, ported one is 2021 riot 9000 and my other is 2017 rtx se, same tunes both,same mufflers both, comparible tracks, 1.6 vs 1.5 inch, diffrent clutchs between the two brands, but pretty close apples to apples, the riot pulls harder, reaches tripple digits easier, seems no end to the pull...and this is at close to 7000 feet of elevation, only diffrence is one ported one not.
 
Did you have any "coaching" on this to know where (inside) to remove material and where not to? Were you concerned about getting wall too thin any place (setting it up to crack)?
I know Hurricane has this on their website for almost $1000.

Hurricane states that huge gains found from their stock manifold porting, aren’t from port matching. They actually cut it apart to change tube directions internally, and weld it back together!

Right, the passenger side port doesn't have a nice flow path.

I didnt go nuts, just basics, learned long ago that velocity trumps volume in most cases. Speeding up air and giving it a ram efect, was not reinventing the wheel, just improving apoun it. Have ported on heads, intakes, exhaust for deckades, yes if not carefull you can get thin. Live by the old atadge from central wisconsin " if ya aint cheatin ya aint competen"
