This will be how the final look will be...
I'm not real happy with it, its custom I realize but looks a little chopped up when up close. Not sure what I will do, I need to make it look cleaner and more factory with the coolant hose covers actually covering the relocated hose and matching the side plates where the stock exhaust use to exit. I didnt take the picture but from the top there is a 3/4" gap between the custom flat plastic and the stock coolant side plates so you can see right in there.
Plenty of time to think about it and come up with a unique solution!

What about having upolstry put on it to fill it out a bit?
I'm jealous of you're attention to detail, maybe someday I wont get myself into projects with ridiculous deadlines and be able to work on that. Nice build!!!

Whats everyone think about using stock exhaust covers and putting LEDS in there for brake lights, etc?
I hadn't though about the fabric idea that is not a bad idea.

Here is what I did for the coolant plumbing. First off THANK YOU Nick1945! He sent me a old rear crossover tube he had laying around and I used that for my solution.
First order of business was to grind off the tabs:
Next I made two cuts to get rid of the bleed screw:
Then I filed the end down real nice and smooth and blew it out with compressed air to make sure I had no shavings in with my coolant. I ended up with 2 perfect elbows:
I must say the installation was a huge PITA. The hose that came with the U cooler was a titch tight and was a BEYATCH to get over the ribbed part of the hose. Then I intentionally made the elbows LONG so they would go way into the factory hose and seal up nice since there was no flare and double clamped them in place. It too forever to push that tube in that hose that far. A little WD40 helped reduce the friction and I ended with this:
Underneath I made the final connections to the u cooler and VOILA a custom u cooler is in place and working!
I never had any cooling trouble and I for sure never will now this is a large double U and equivalent in length to one of the side exchangers. Bring on another low snow year!
On second thought scratch that and please snow....a lot!!!

Finishing the 151"
Made some progress on more details. First order of business was extending the stud protectors. If nothing else then to make sure I didn't have the blunt ends of the originals ones in the way of the track should I really bottom out.
I used a old piece of factory stud protector from my old RX1 and a slave piece of alum angle to act as a 'plug' the tube will slide over it on each side and rivets will hold in place:
Then I ran a SS bolt down the exact length I needed to not interfere with anything and it worked out mint actually providing support for the u cooler as well.
Stud protectors done:
Oh yeah I weighed my 121" cobra track with 144 studs to just compare to my 151" x 13.5 non studded and they are exactly the same weight.
Moving on to the rear bumper. I didn't like the open ended look of the hartman bumper, but I liked the shape. So I looked into making all sorts of a custom bumper, even one with a jack built in but decided in the end to crimp the ends of the bumper closed and it actually made it look really finished to me. Its not perfect but I think its better. While I was at I shot it will extremely high gloss black paint, man its amazing what those two mods did I think it looks great now!
Another snag of using a all custom set up was the front holes on the hartman bumper were all the way to the front of the u cooler so there was no way I could get a bolt into the rivnut they put in place. So I got some SS bolts and sprayed them and the washer and had to drill another hole in the bumper back so I could get a nut in place behind the u cooler. They turned out great as well:
Covered them with painters tape while installing:
Bumper finished:
Then I had to bolt up my custom snow flap! Its 22" long so hopefully keeps the roost to a minimum now, I reversed the marble pattern for contrast, I think its unique and it will be more white on snow then black:
Oh yeah I found a TRICK way of redoing the back end and making it the same or better as OE!! Stay tuned for that. You guys will love the solution but I need to send some parts to get marbled so it will be awhile.
I am also waiting on Hygear to send my shocks back and then I will get the ZX2 installed and call this project done...for now!

WOW that looks great. I see the OLD trailer is still handy for working on the sled. If your wife is like mine she will ask, " Why can't you sell that old thing?" Then I would say that is so handy, you have no idea. .........THan why did you need a new one?
Ooops got into deep there.....this is just my experience, not KINGER well maybe.
LOL
Great work

Beautiful job, very professional looking ! With the size of that rear heat exchanger, you should never see the temp light come on.....LOL. I like the way you re-did the exhaust.
Did you make the snow flap, or is that from the guy here in Michigan ? It looks great.

I had PDP in MI do it. Awesome guy and he did a perfect job. I used the Artic cat F series flap as I liked the shape then he made it longer for me by adding 4":

Thanks for the compliments guys.
Its going to Ulmers this week for a engine check up and re clutch/tune hopefully puts down the same or better numbers as 4 years ago, that will be a testement to the yamaha 4 cyl engine. Or the cylinders could be ovaled and its shot, but I doubt it LOL
